Abstract

A novel deep drawing process for manufacturing rotationally symmetric components with shape elements In the cup wall Is presented. Aim of this Investigation Is the Integration of functional elements at deep drawn workpleces In a single forming stage to meet the trend towards high Integration density at short process chains. The challenge of this process Is the realization of minimum fillets In relation to the sheet thickness as miniaturization and integration density are major targets in the development of functional components. The results show, that the filigree design of the shape elements can cause sharp bending of the blank and thus non-uniform draw-in as well as inhomogeneous strain-hardening. Furthermore, the geometry of the component and the corresponding die and punch design lead to non-uniform application of the forming force, which particularly acts at the shape elements and results in local sheet thinning. In combination with the specific draw- in, this results in locally varying contact conditions. High contact normal stresses occur at the minimum fillets whereas curvature of the blank during draw-in Inhibits even local contact between workplece and drawing die. In addition, the effects of deep drawing a cup with integrated shape elements are discussed and appropriate modifications of the process are shown to improve accuracy of shape. © 2011 Wiley-VCH Verlag GmbH & Co.
