Abstract

This paper presents the results of the investigation of inductive crimping of flat copper conductors as an innovative contacting method for electrical connections. Flat conductors play a central role in high power density electric motors. However, the connection process of such wires is still a challenge. To investigate inductive crimping, a full factorial test plan was implemented and the quality of the connections was evaluated based on contact resistance and pullout force. The results show that flat conductor pairs can be successfully connected using inductive crimping. Compared to ultrasonic crimping, comparable reduced contact resistance is achieved with sufficient pullout force. Microstructural analysis revealed a full surface connection without significant pores at temperatures well below the melting point of copper. This paper first discusses the state of the art and the test design. The test procedure and results are then described, analyzed, and discussed.
