A growing number of today's applications uses decentralized electronics. Especially automotive, aviation and aerospace industry require high temperature resistant electro-mechanical contacts for sensors or actuators working in harsh environment. These interconnects are often realized via laser spot welding, a joining method offering a high automation and miniaturization potential. The materials used are copper and its alloys as they allow a high electrical conductivity. Welding these materials unfortunately offers narrow process windows due to high thermal conductivity and reflectivity. According to the joining geometry, a lot of applications cannot be realized yet because of a poor reproducibility of weld quality. Using detectors to observe the joining area before and during the spot weld enables different control strategies to influence e.g. in real-time, pulse power, pulse duration and focal position before or during the pulse. The article gives an overview over the best suited sensing techniques and presents a multi sensor system already tested in industrial use. Suitable algorithms for processing sensor data will be presented beginning with feature extraction of time series, different transformations up to statistical process modeling. The capabilities of selected algorithms for quality assurance will be shown in experimental results. The status of process control in laser spot welding of electronics will be discussed and summarized; an outlook to automated process control systems will conclude the article.
