Laser beam melting is a well-established additive manufacturing process for fabricating fully dense 3-dimensional structures from micro size metal powders using a high intensity laser beam. Ti-6Al-4V is a state of the art alloy used in the Laser Beam Melting process. For light weight applications specifically within the aerospace and medical industry, it is essential to understand and evaluate the interaction of additively manufactured structures with conventionally fabricated sheet metal. The following paper illustrates steps that have been taken in this direction. The paper details various process related modifications undertaken in order to achieve the appropriate mechanical properties of the Laser Beam Melted structure on pre-fabricated thin sheet metal. In order to evaluate mechanical properties, the tensile bond strength is determined. Further the paper also takes into account the development of parameters and scanning strategies for processing Ti-6Al-4V on Realizer SLM 50. An important focus of the conducted experiments is the application of additional strategies in order to reduce the effect of factors, such as oxidation and temperature gradient in the initial layers, adversely affecting the mechanical properties of the hybrid structure. One of the
future applications of this initial research could be the fabrication of intricate elements using laser based additive manufacturing processes on sheet metal in order to develop ultra-light weight structures for potential use in critical high technology applications.
