Abstract

In order to address the increasing challenges on manufacturing of components, including lightweight design and rising geometric complexity, the challenge emerges to further improve existing fabrication processes. In particular, drive train applications include filigree part geometries and functional elements, which is demanding for forming technology. Sheet-Bulk metal forming (SBMF) provides an option for addressing these issues in the production of planar and functional integrated parts. This approach uses bulk forming operations on sheet metals and leads to complex three dimensional strain and stress states during forming and thus incomplete die filling of functional elements as a consequence of unintended material flow. As a result of this central challenge of SBMF, locally modified tool surfaces, so called Tailored Surfaces, are used to control the material flow and improve the process results. In order to analyze the impact of Tailored Surfaces on the functional component properties, 1.0338 (DC04) and 1.0480 (HC260LA) are used in a SBMF forward extrusion process. Thereby, a locking tooth as a model geometry is formed. In the area of the functional elements, the active tool parts are in a laser polished condition, whereas the remaining tool areas are abrasive blasted to reduce the unintended material flow. Based on a parameter study varying the counterholder pressures during the forming process, the effect of the tool surfaces and the process parameters on the components surface properties are investigated by means of a confocal laserscanning microscope and tactile roughness measurements. In addition, measurements with an X-Ray diffractometer are carried out in order to analyze residual stress state of the formed parts.
